Turning Medical Waste into Building Materials: A World-First Collaboration from South Africa

4 Earth Global and Alloro Africa’s collaboration has led to a global first: turning sterilised medical waste into eco-friendly building materials.

At the 2024 Africa Green Economy Summit (AGES) conference, two innovators from very different worlds met, and saw the potential for a shared revolution in waste management. One came from the medical sector, tackling one of healthcare’s most dangerous by-products; the other from advanced materials engineering, transforming non-recyclable plastics into sustainable infrastructure.

From Hazardous to Harmless

Alloro Africa, founded by Stefano Lepore and Carlo Bovetti, provides on-site, friction-based sterilisation systems that safely neutralise hazardous medical waste. Installed directly inside hospitals, these systems eliminate the need for carbon-intensive daily transport and incineration.

“Medical waste is one of the most dangerous waste streams on earth,” Lepore explains. “It’s often transported hundreds of kilometres to be burned, producing carcinogenic emissions and posing huge risks to communities. Our system sterilises and reduces this waste by up to 75 percent in volume — safely, cleanly, and right where it’s generated.”

The result is a sterile, inert material that can be stored safely for months and disposed to landfill as general waste. But until recently, its journey ended there.

A New Life for Sterilised Waste

Enter 4 Earth Global, co-founded by Sean Varrie, a veteran of the plastics industry with more than 40 years of experience. The company specialises in “wood” plastic composites (WPCs), durable, low-maintenance materials made from recyclable plastics and plant fibres.

“When Stefano approached us with his sterilised medical waste sample,” recalls Varrie, “we saw a potential feedstock we’d never worked with before. Our trials produced decking planks incorporating 10 percent of this waste – a world-first. Lab tests confirmed the same strength and stability as our standard composites.”

The implications are profound: what was once hazardous can now become part of homes, schools, and sanitation facilities across Africa.

Closing the Loop on Circularity

Both companies envision a scalable circular-economy model where hospital waste streams feed into sustainable construction supply chains. A single 4 Earth Global plant can process up to 15,000 tonnes of waste annually, enough to manufacture 15,000 starter homes or 60,000 toilet cubicles at a fraction of conventional building costs.

“We’re demonstrating that waste isn’t the end of a product’s life,” says Varrie. “It’s the beginning of another.”

Lepore adds: “Hospitals can now be both healers and builders — reducing emissions, saving costs, and contributing to infrastructure growth.”

Breaking the “Landfill Mentality”

Despite proven technology, both founders agree that progress is slowed by outdated regulations, under-maintained infrastructure, and entrenched attitudes.

“So many promising projects get stuck on paper,” Lepore notes. “The legislation hasn’t caught up with innovation, and too often the mindset is still ‘out of sight, out of mind.’”

Varrie agrees. “Every month, Cape Town alone sends 6,000 tonnes of non-recyclable plastic to landfill. These are valuable materials. We’re offering practical, tested solutions — for waste reduction, job creation, and affordable housing — yet the awareness gap remains.”

Looking Ahead: Investment and Policy Support

Both companies are seeking investors and policy partners to help scale the initiative. 4 Earth Global is already in talks with General Electric and Tetra Tech in the United States regarding similar applications for wind-turbine blade recycling.

“We’re not pitching an idea,” says Lepore. “We have working plants, data, and successful trials. What we need now are partners who see the opportunity — not just the problem.”

A Vision for Sustainable Cities

Ultimately, their goal extends far beyond recycling. It’s about redefining how cities grow.

“Healthcare and waste management should no longer be seen as separate,” Lepore argues. “Every treated kilogram of waste can contribute to cleaner, safer, more self-sufficient cities.”

Varrie concludes: “We’ve proved the technology works. Now it’s time to turn this from innovation into impact.”
